Headlamp Dimmer And Horn Switch

This type switch has the headlamp dimmer switch and horn button combined in one unit located on the handlebar. High and low beams are operated with flip switch. Button operates horn. Headlamp Clamp Nut Headlamp The headlamp is a sealed-beam type, specially designed and made for Harley-Davidson motorcycles. When replacement is required, use only the prescribed sealed-beam unit. Do not attempt to use an automobile sealed-beam unit because the current requirements for a motorcycle are much less than for an automobile and damage to battery or generator will result. If either filament burns out, or the lens breaks, the entire unit must be replaced. Do not attempt to repair a defective sealed-beam unit because when the seal is broken the reflector tarnishes and poor light and road visibility result.

Headlamp and mounting brackets

Several types of headlamp unit have been used the early ones were considered excellent, being mounted in very handsome units, while the later ones are renowned for their power. In fact, Laverda were, if not the first, certainly one of the very first, to fit quartz halogen headlamp bulbs. Pre-October 1972 machines and all 750GTs used a 'long' Bosch 155mm headlamp which incorporated some switchgear in the top from October 1972 to August 1973 a 'short' chromed plastic CEV 170mm was used on SFs. Thereafter, the Twin used a 160mm Bosch unit although the early GTL used the 200mm Bosch unit which was fitted to 1973 Triples. Later GTLs and all Triples used a 180mm headlamp. The SFC used a special unit, the lamp being fitted to the fairing. Both the Bosch 155 and the CEV 170 headlamps have a screw clamp rim fixing. Headlamp Bulb

HEADLAMP LENS It Is not necessary to disassemble the headlamp assembly in order to replace headlamp bulbs. 1. See Figure 8-23. To replace the low beam (5) or high beam (7) headlamp bulb, reach behind the headlamp bucket (4) and grasp the appropriate headlamp bulb socket connector. 2. Squeeze the release latches on the connector and pull the connector away from the headlamp bulb. 3. While facing the headlamp from behind (looking toward the front of the motorcycle), twist the headlamp bulb approximately 45 degrees counterclockwise (ccw) and gently pull straight out of the headlamp. The low beam headlamp bulb (labeled H11) mounts in the top hole in the rear of the headlamp assembly. The high 1. See Figure 8-23. Instrument Panel Signal Lights

Should oil circulation signal fail to go OFF, at speeds above idling, it is most likely due to empty oil tank oil supply badly diluted, or using very light grade of oil and pump not building up normal pressure if freezing weather, oil feed pipe may be clogged with ice or sludge. However, it may be grounded oil signal switch wire, faulty signal switch or oil pump in bad order. Give due attention to oil supply and, if signal still does not operate normally, check to see if oil returns to tank. To do this, remove oil tank cap and, with engine running, look for pulsating return of oil. A small flashlight is an aid in making this check. If oil is returning, motorcycle can be driven slowly, but no further than absolutely necessary before checking and servicing oiling system. If oil is not returning, do not drive further before having the fault corrected, as engine is likely to be damaged.

The center position of the switch is the off position for both lights and ignition. The right (counter-clockwise) of center position is for parking lights only the first left (clockwise) position is for ignition only and the second left position, for ignition and running lights. The switch can be locked only in the off and the park positions. Remember that lighting the headlamp when the engine is not running also turns the ignition on. The headlamp upper and lower beams are controlled by a toggle switch (2, figure 2) on the left handlebar. High beam indicator lamp (figure 5) indicates upper beam. Make a record of key number so that it can easily be replaced in case of loss.

If control wire housing is to be removed, first remove above named parts. Next, remove the small set screw underneath handlebar, just ahead of spiral locating shoulder on bar (on left bar, this screw is under headlamp dimmer switch). Control wire housing can now be pushed out through end of bar.

Duoglide And Servicar

Loosen door screw enough to remove headlamp door. Remove three retaining ring screws and retaining ring. To replace entire headlamp assembly it is first necessary to remove handlebar clamp front cover and then the headlamp housing assembly. To free headlamp, disconnect lamp wires and remove nut securing lamp to the fork. Assembly is the reverse order of disassembly. To remove sealed beam unit, remove screw from door or clamping ring. Pry unit from rubber mounting and pull connector block from unit prongs. Headlamp mounting nut is located under snap plug on mounting bracket. The sealed-beam unit is now free from the headlamp body, and connector block can be removed from the unit by pulling connector block from the unit prongs. To replace the entire headlamp on 1959 models remove a back panel and disconnect two lamp wires leading to terminal plate. Remove headlamp fastening nut and free lamp from motorcycle. On 1960 models remove 6 slotted screws holding headlamp body to housing.

Handlebar Switch 1972 And Later

The left handlebar switch assembly, Figure 5-2B, containsa rocker arm switch (headlamp HI-LO beam) and two pushbutton switches (horn and left turn signal). The right handlebar switch assembly contains a rocker arm switch (RUN-OFF) and two pushbutton switches (engine start and right turn signal). Individual rocker arm and pushbutton switches can be replaced if defective.

If beam requires adjustment, remove headlamp door. The lamp can be tilted up or down to aim it in relation to the horizontal line by turning vertical adjustment screw (7) in or out. The lamp can be aimed to the right or left in relation to the front wheel by turning the horizontal adjustment screw (8) in or out.

Yokes removal and replacement

With the top yoke removed you will expose the top of the headlamp brackets and or fork shrouds (not SFC) and the hydraulic brake pipe from the master cylinder to distributor block on the bottom yoke (disc brake machines). If you want to remove the bottom yoke, proceed as follows. Now hold the headlamp its brackets shrouds flashers to stop them falling off the bottom yoke and then hang the complete business from the front of the engine. The wiring will make this tight. There is no real reason for dismantling the headlamp unit further.

Servicing Handlebar Controls

If control wire housing is to be removed, first remove grip control parts as explained above. Then, remove the small lock screw underneath handlebar, just ahead of spiral locating shoulder on bar (on left bar, this screw is under headlamp dimmer switch). After lock screw is removed and housing freed from housing clamp or clamps, it can be pushed out through end of handlebar.

Ignitionlight Switch Disassembled

Adjusting Headlamp To get the greatest efficiency from headlamp and to meet the requirements of law, adjust as follows Adjustment should be made in a darkened room or at night. Have motorcycle standing on a level surface about 25 feet away from, and headed toward a wall or screen upon which a horizontal line has been drawn at exactly the same height as lamp center. Motorcycle must be resting on both wheels and front wheel must be in straight-ahead alignment. Turn light switch ON set headlamp dimming switch (on handlebar) in high beam position, and check light beam for height and direction. The top of main beam of light should register on wall or screen even with, but no higher than, the horizontal line mentioned. After loosening the clamp nut underneath lamp bracket, lamp can be tilted up or down to properly aim it in relation to horizontal line, and at the same time can be tinned right or left to direct beam of light straight ahead.

Handlebar Switch Assembly

The left handlebar switch assembly, figure 5-5, contains a rocker arm switch (headlamp HI-LO beam) and two pushbutton switches (horn and left turn signal). The right handlebar switch assembly contains a rocker arm switch (RUN-OFF) and two pushbutton switches (engine start and right turn signal). Individual rocker arm and push button switches can be replaced if defective.

Disassembling Front Fork

Remove front and side fork trim panel or headlamp Remove front and side fork trim panel or headlamp housing. Remove headlamp. Disconnect at terminal strip the two headlamp wires and all wires that pass through handlebars. Disconnect throttle and spark advance cables from carburetor and circuit breaker.

Assembly

Install assembled fork side (6) into mounting brackets. Securely tighten fork tube cap (1) before tightening the fork tube pinch bolt. Secure fork boot in lip of retainer (15) (if used). Install front fender and headlamp housing. Install front wheel and brake assembly as described in REMOVING AND INSTALLING FRONT WHEEL, Section 2.

The top of the main beam of light should register even with, but no higher than the horizontal line of the test pattern.

Sportster

Loosen headlamp mounting nut located beneath headlamp housing with socket wrench and move headlamp back so screw located on lower periphery of headlamp door is accessible with a screwdriver. Remove screw, simultaneously lift and swing unit up and free from headlamp body. Pull connector block from sealed-beam unit prongs. Pry retaining springs from headlamp door grooves to free sealed-beam unit from rim. Assembly is the reverse order of disassembly. Be sure connector block contacts are clean to ensure a good electrical contact. After final assembly, readjust headlamp as described under Beam Adjustment.

Remove headlamp housing (if necessary). With a pliers remove speedometer case coupling nut from speedometer head and withdraw core from casing. To free a broken core from casing, disconnect lower case coupling nut from speedometer drive unit located under transmission sprocket cover. Withdraw core from lower case end. To free the speedometer head, remove headlamp housing from fork (if necessary), disconnect speedometer cable casing as described above. Disconnect trip odometer adjuster knob from its stem and remove nut securing odometer adjuster to panel. Remove two nuts securing speedometer head, and lift head from its mounting bracket.

Certain machines have been fitted with amber side reflectors, particularly those being sold in North American. These have usually been incorporated in the sides of the flasher units although earlier machines (before flashers were fitted) carried circular or rectangular reflectors affixed to the side of the headlamp mountings or on the 'tubes'. Also these reflectors have been stuck to the sides of the tail lamp unit, and on the SFC to both the vertical 'wings' and sides of the fairing.

Awarning

Do not modify ignition wiring to permit motorcycle operation with headlamp off. Operating with headlamp off may reduce your visibility to other motorists and cause an accident, which could result in death or serious injury. Check headlamp for proper height and lateral alignment 3. See Figure 1-85. Position motorcycle 7.6 m (25 ft) away from a screen or wall. Measure the vertical distance from center of headlamp to floor, and draw a horizontal line (A) on screen or wall at same height above floor. 6. See Figure 1-86. Turn ignition switch ON. Servicing

Remove front fender and headlamp housing. Remove fork tube cap (1). Loosen fork tub pinch bolt (4). (On 1970 models, stretch rubber fork boot (5) from upper retainer (15) lip.) Remove fork side (6) complete. On 1972 and earlier models, use Wrench, Part No. 94694-52, and disassemble retainer (7) from top of fork tube (8). Remove spring (9) and drain hydraulic fork oil from fork tube. Turn assembly upside down and remove bolt and washer (12). It may be necessary to insert Tool, Part No. 95991 -69 or a long screwdriver into 3 32 wide x 1 2 long slot C (Figure 2-34) in upper end of shock absorber tube to keep it from turning while removing bolt (12). On 1973-1974 models, use Socket, Part No. 94556-73 with extension on upper end of shock absorber tube C (Figure 2-35) to keep it from turning. Free slider (10) from tube (8).
